Projection welding is a variation of spot welding, where small protrusions or bumps are pre-formed on one or both of the workpieces to be joined. As a result, one or more weld nuggets are formed at the bump sites in a single operation. This method is particularly useful when joining components with complex shapes or when multiple welds are needed in a single cycle. This type of welding is commonly used for low carbon steel and low alloy steel, with sheet thickness typically ranging from 0.5 mm to 4.0 mm. However, with the increasing use of galvanized sheets and high-strength steels in modern manufacturing, projection welding has also been adapted for these materials. When working with such materials, adjustments to the welding parameters—such as current, time, and electrode pressure—are essential to ensure strong and consistent welds. These settings must be carefully controlled and regularly inspected to maintain quality and performance.

2. Characteristics of Projection Welding

One of the main advantages of projection welding is that it eliminates the problem of nugget misalignment often seen in traditional spot welding. Because the current is concentrated at the protrusion, the heat generated is more precise, leading to better weld quality. Additionally, during the welding process, the electrode must descend quickly once the bump is crushed. If this does not happen, the electrode may lose contact, causing sparks or even damage to the workpiece. Another key feature is the ability to create multiple welds simultaneously by using several protrusions on the same component. This makes projection welding efficient and suitable for mass production. Moreover, the use of protrusions helps reduce the amount of material that needs to be melted, which can improve energy efficiency and reduce the risk of distortion. Overall, projection welding offers a reliable and effective solution for joining thin to medium-thick metal sheets in a variety of industrial applications.
